آلیاژهای انباشته شده توسط فرایند انباشتگی( رسوب) بخار شیمیایی
آزمایشگاه پژوهشی نیروی هوایی (AFRL) پوشش های آلومینیومی تولید شده طی فرایند انباشتگی بخار شیمیایی تحت فشار جو را مورد ارزیابی قرار داد. فرایند CVD دوستدار محیط زیست با به کارگیری تری اتیل آلومینیوم به عنوان پیشگام تولید پوشش های آلومینیومی با کیفیت بالا مورد کاوش قرار گرفت. این فرایند نیازمند ابزارهای ویژه گران قیمت است. جهت به کارگیری در کاربردهای حجم بالا مانند بدنه های اتصال دهنده ی الکتریکی، رشد و توسعه ی بیشتری از نقطه نظر فرایند به کار گرفته شده جهت تکمیل این فرایند ضروری است.
آبکاری روی-کبالت
آبکاری کبالت –روی عموما برای آبکاری قطعات نسبتا ارزان که نیازمند مقاومت بالایی در برابر سایش و خوردگی هستند مورد استفاده قرار میگیرد. برای این پوشش ها مقاومت بالایی در برابر خوردگی در سولفور دی اکساید گزارش شده است. بسیاری از تولید کنندگان اتصال دهنده های الکتریکی پوشش روی-کبالت را برای به کار گیری در این قطعات به عنوان جایگزین کادمیم به منظور دستیابی به معیارهای RoHS پیشنهاد میدهند.
آلیاژهای روی- کبالت معمولا در مواردی که مستلزم گرما دادن به سیستم است به کار نمی روند. زیرا مطالعات نشان داده است که این پوشش ها زمانی که در معرض دمای بالا قرار می گیرند مقاومت کمتری در برابرخوردگی از خود نشان می دهند .
انجام تست خوردگی اسپری نمک که در انطباق با ASTM B11714روی صفحات پوشیده شده با روی کبالت پس از قراگیری در معرض دمای 250 درجه فارنهایت نشان داد که این پوشش در قیاس با شرایط پوشش داده ی نرمال مقاومت بسیار کمتری در برابرخوردگی از خود نشان میدند.
اگرچه این فرایند در آغاز امر به عنوان جایگزین مناسبی برای کادمیم در نظر گرفته شد رفتار سوال برانگیزش تحت محیط های با دمای بالا مانع به کارگیری اش شد.
آبکاری روی– نیکل
فرایندهای آبکاری روی –نیکل کامل بوده و به لحاظ صنعتی در دسترس هستند به علاوه قابلیت انباشتگی آلیاژهای 15% درصد نیکل از محلول آبی را داراست. آلیاژهای روی –نیکل را می توان از هر دو فرایند اسیدی و بازی رسوب داد. بویینگ دریافت که فرایند بازی را با سهولت بیشتری میتوان حفظ کرد و ترکیب پوششی مستحکم تری را به دست خواهد داد.
از دیدگاه عملکرد NDCEE دریافت که پوشش اختصاصی اسیدی روی –نیکل باCCC تست چسبندگی خمشی، چسبندگی رنگ و تست هیدروژن را با موفقیت طی میکند اما تنها عملکرد EIC حاشیه ای از خود نشان می دهد. جدول یک را مشاهده کنید.
مقاومت در برابر خوردگی به طور چشمگیری کمتر از خط پایه کادمیوم است. اما ضخامت پوشش افزایش پیدا می کند . انتخاب تبدیل پوششش مناسب نتایج را بهبود خواهد داد. اگرچه پیامد این تغییرات درتشکیل ، سوار کردن و نقش اتصال دهنده های الکتریکی بایستی مشخص شود.
پوشش اختصاصی قلیایی روی-نیکل با CCC به طور مشابهی با اسید انجام شده است.
کار قبلی TARDEC نشان می دهد که پوشش روی- نیکل با CCC گزینه مطمِئن تری برای طراحی قطعات الکتریکی به ویژه در مورد اتصال دهنده های زیر مجموعه میکرو مینیاتوری MIL-C-83513 است، در حالی که در رابطه با طراحی سایر اتصال دهنده ها از درجه اطمینان کمتری برخوردار است.
بر مبنای این نتایج امیدوار کننده از پوشش روی –نیکل به عنوان جایگزین فرایند کادمیم در زمینه های مختلفی یاد شده است. پژوهش های NDCEE اطلاعات مفیدی را برای ارزیابی روی نیکلی که توسط سازمان هوا فضا نظامی رولز رویس انجام گرفت برای جایگزینی کادمیم در موتورهای T56 در اختیار قرار داد.
بویینگ دریافت که آبکاری روی نیکل پوشش قابل قبولی برای جایگزینی کادمیم روی قطعات ساخته شده از استیل با استحکام کم ( کمتر از ksi 200ساخته شده است.) استیل زنگ نزن، آلومینیوم و آلیاژهای مس است. سایر پروژه های در حال اجرا که شامل این فرایند است دربرگیرنده ی همکاری های از پیش ذکر شده بین لاکهید-مارتین، آلوکا و نیروی هوایی آمریکا که به ارزیابی چند نوع پوشش شامل روی نیکل اسید و بازی به منظور جایگزینی کادمیم در کاربردهای نظامی واتصال دهنده های صنعتی است.
هردو روش بازی و اسیدی روی-نیکل جایگزین های مناسبی برای کادمیم در بسیاری از کاربردها هستند. فرایند روی نیکل اسیدی به طور سنتی مورد استفاده قرار گرفته است. در هرحال برخی از تردی های ایجاد شده در بافت به این فرایند مرتبط است. به این دلیل بویینگ مصرف روی- نیکل اسیدی را برای استیل با مقاومت کششی نهایی220 ksi یا کمتر محدود کرده است. اگرچه این مباحث ارتباطی بااتصال دهنده های الکتریکی ندارد ، انجام پخت ثانویه برای رهایی از تردی هیدروژنی و هم چنین افزایش مقاومت در برابر خوردگی می تواند موثر باشد. در هر حال به نظر می رسد که روی – نیکل قلیایی به دلیل کاهش نیاز به نگهداری وان و ویژگی های جالبی که هم اکنون ذکر شد گزینه ی جدی تری برای این کاربرد است.
آلومینیوم انباشته شده با بخار یونی و آلیاژها
آلومینیوم انباشته شده با بخارات یونی یک رسوب بخار فیزیکی(PVD) است که در آن قطعه در یک اتاقک خلا قرار داده می شود و تخلیه بار در آن رخ می دهد. سپس آلومینیوم خالص در قایق های سرامیکی حرارت داده می شود تا زمانی که بخار شده و متراکم شود تا پوشش را تشکیل دهد. به طور همزمان یونهای ناشی از تخلیه الکتریکی پوشش تشکیل شده را بمباران می کند تا باعث افزایش چگالی آن شود. آلومینیوم تهیه شده به روش IVD فرایند کاملی است که سالهاست به طور موفقیت آمیزی برای انباشتگی پوشش های متنوعی به کار گرفته شده است و به طور سنتی یکی از قابل اعتماد ترین روشهایی است که به عنوان جایگزین کادمیم شناخته شده است.
این فرایند تردی هیدروژنی به همراه ندارد و از نظر گالوانیکی با بسترهای آلومنیومی سازگار است. به علاوه ویژگی های دمایی فوق العاده ای داشته و می تواند پوشش تبدیلی باشد. مقاومت در برابر خوردگی این پوشش قابل قیاس یا در برخی از محیط ها حتی بهتر از کادمیم گزارش شده است.
به علاوه گزارش ها نشان میدهد که آلیاژ کردن پوشش آلومینیوم IVD حفاظت بالایی در برابر خوردگی نیز ایجاد می کند. آلیاژ آلومینیوم –منیزیم IVD با دارا بودن 10% منیزیم حفاظت چشمگیری در برابر خوردگی از خود نشان میدهد.
اقدامات اخیر NDCEE نشان می دهد که آلومینیوم تنگستن و آلومینیوم مولیبدن در قیاس با آلومینیوم پسیوسازی بیشتری از خود نشان می دهند.
همانطور که قبلا اشاره شده است، بویینگ آلومینیوم IVD را به عنوان جایگزین مناسب کادمیم در قطعات ساخته شده از استیل با مقاومت اندک ( کمتر از ksi 200) ، استیل زنگ نزن، آلومینیوم و آلیاژهای مس معرفی کرد.
در مطالعه اخیر TARDEC آلومینیوم IVD بازدهی کلی بالاتری در اتصال دهنده های آلومنیومی از خود نشان داده است.
خصوصا در اتصال دهنده های دایروی MIL-C-38999 آلومینیوم عملکردی مشابه یا حتی بهتر از گونه های کادمیم از خود نشان میدهد. در عین حال مقاومت بدنه –بدنه کوچکتر و مقاومت در برابر خوردگی کمتری نیز از خود نشان میدهد.
شایان ذکر است که در اتصال دهنده های زیر مجموعه MIL-PRF- 24308D کادمیم عملکرد کلی بالاتری از خود نشان میدهد و آلومنیوم IVD جایگزین بعدی با بهترین عملکرد خواهد بود.
به علاوه بایستی توجه شود که در زیر گروه زیر مجموعه 83513 MIL-C- آلومنیوم IVD نواقص عمده ای برای به کارگیری در این اتصال دهنده ها دارد.
حین فرایند IVD آلومنیوم تمام سطح اتصال دهنده را می پوشاند ( که شامل مواد فنولی است. ). این امر منجر به ایجاد پین هایی می شود که از لحاظ الکتریکی به یکدیگر و به بدنه ی اتصال دهنده پیوسته بوده که منجر به شکست نهایی اتصال دهنده می شود .
همان طور که در بالا مشاهده می شود نواقص زیادی در به کارگیری آلومینیوم در اتصال دهنده های الکتریکی وجود دارد. این اشکالات شامل مساله پوشش اضافی ذکر شده و همچنین هزینه بالای شروع و اجرای این طرح است، زیرا ابزارهای لازم برای انجام این روش آبکاری گران قیمت است.
هم چنین اگرچه روش آلومنیوم IVD کاملا محدود به پوشش خط دید نمی شود ، فرایند تبدیل نمی تواند در برخی بخشها بخصوص حفرات کاملا بلا استفاده در نظر گرفته شود.
به علاوه دغدغه هایی نیز در عملکرد پوشش وجود دارد. پوشش آلومنیوم IVD ساختار ستونی با تخلخل بالایی از خود نشان میدهد. در نتیجه پوشش بایستی پهنه ای از مهره ی شیشه ای بوده تا پوشش را چگالتر کرده و تخلخل و نگرانی های مرتبط با خوردگی را کاهش دهد.
NDCEE دریافت که پوشش آلومنیوم IVD حتی با CCC تنها خوردگی چرخه ای حاشیه ای ایجاد میکند. با در نظر گرفتن اهمیت پوشش آلومنیوم چگال، جدول 1 را مشاهده کنید.
هم چنین مشابه بسیاری از پوشش های الومنیومی خالص ،مقاومت پوششی ضعیفی برای آلومنیوم IVD گزارش شده است که منجر به مطرح شدن مساله خالی شدن می شود. مورد اخیر در مورد اتصال دهنده های الکتریکی مطرح می شود، سطح آلومینیوم –آلومینیوم متحمل نیروهای جفت شدگی اضافی یا حتی اتصال دهنده های جفت نشده می شود. برای حل این مساله وارد سازی فیلم خشک روانسازها پیشنهاد شده است. اما این مساله تاثیر معکوسی روی هدایت الکتریکی می گذارد.
به طور خلاصه اگرچه آلومنیوم IVD در بسیاری از زمینه ها جایگزین مناسبی برای کادمیم شناخته شده است ، جایگزین ویژه ی اتصال دهنده های الکتریکی در نظر گرفته نمی شود. در حقیقت مطالعات نیروی هوایی نشان داده است که آلومنیوم IVD برای حدود 50% نیازهای صفحات کادمیمی به راحتی جایگزین نمی شود.
رنگ ها و سرامیک های پرشده با فلز
سیستم های رنگ های آلی که با فلزات ( عموما پودر روی یا آلومینیم) پوشش داده شده است ، در بسیاری از موارد مقاومت بالایی در برابرخوردگی از خود نشان می دهند. در هر حال به دلیل عملکرد خوردگی گالوانیکی ضعیف و چسبندگی پایینی ( در قیاس با آبکاری) که این سیستم ها از خود نشان می دهند جایگزین مناسبی برای کادمیم در نظر گرفته نمی شود.
پوشش های پر شده با فلز در برخی موارد جایگزین مناسبی برای کادمیم در نظر گرفته می شوند. یک تولید کننده ، پیشنهاد پوششی متشکل از پوسته آلومینیومی در بستری از سرامیک را ارایه داد.
این پوشش به وسیله برس یا اسپری عملیاتی می شود. در ابتدا برای قطعات بزرگتر فضا پیماها ( به ویژه F-22) مانند دنده ی فرود و نیز برای کاربردهای با دمای بالا مورد استفاده قرار گرفت.
اشکالات این گزینه شامل تک منبعی بودن آن است زیرا که تنها یک تولید کننده موفق به ساخت آن شده است و تنها به مشتریان عمده اش گواهی آن را اعطا می کند. از سوی دیگر هزینه بالا، اطلاعات در دسترس محدود ، نیاز به اعمال دما پیش از استفاده، از مشکلات آن است. هم چنین هدایت پوشش به طور دقیق اندازه گیری نشده است. در نتیجه این گزینه جایگزین مناسبی برای اتصال دهنده ای الکتریکی محسوب نمی شود.
آلومینیوم لکه دار و آلیاژها
لکه دار کردن یا لکه دار کردن مگنوترون فرایند دیگر PVD است. دراین فرایند قطعه در اتاقک خلا قرار دارده می شودکه در آن پس از تخلیه سیستم تخلیه الکتریکی اتفاق می افتد. گاز یونیزه شده بخصوص آرگون به سمت آلومینیوم مورد نظر جذب می شود و اتم های آلومینیوم ازقطعه هدف بیرون انداخته شده و روی بستری متراکم می شود. روش پلاگین و پوشش برای لکه دار کردن منجر به پوشش دهی قطر داخلی و خارجی در یک اتاقک می شود.
اقدامات اخیر که توسط بویینگ هدایت شده است نشان می دهد که لکه دار کردن پوشش آلومینیومی با کیفیت بالاتر و تخلخل کمتری نسبت به IVD تولید می کند. حین فرایند پلاگین و پوشش قطعات می توانند به میزان 100% با آلومینیوم PVD پوشش داده می شود ( آلومینیوم IVD در قطر خارجی و آلومینیوم لکه داردر قطر داخلی )
به علاوه این فرایند در مقایسه با آبکاری کادمیم غیر سمی بوده زیرا هیچ گونه انتشار گاز، آب یا ضایعات جامد ندارد. آلیاژهای آلومینیومی لکه دار جایگزین مطمئنی برای کادمیم در نظر گرفته می شود. آنها شامل آلومنیم-منیزیم و آلومینیوم –مولیبدن، آلومنیوم تنگستن ، آلومینیوم –روی و آلومینیوم منیزیم –روی هستند.
در حالی که آلومینوم لکه داربا مگنوترون برای پوشش قطعات فضا پیماها تحت تولید است مساله تردی محیطی بایستی مورد بررسی بیشتری قرار گیرد در این رابطه مطالعات اخیر نتایج مختلفی نشان می دهد.
اگرچه از دیدگاه فناورانه این فرآیند مستلزم صرف هزینه ی بالا اجرا بوده و برای قطعات کوچکتر مانند بدنه رابط های الکتریکی مقرون به صرفه نیست .
سایر فناوری های رسوبدهی
آلومنیوم و آلیاژهای آن از طریق فرایند اسپری حرارتی مانند اسپری شعله رسوب داده می شود، اما اغلب این پوشش ها ضخامت بالای حدود 76 تا 127 میکرون را دارا بوده و زبری و تخلخل بالایی در زمان انباشتگی از خود نشان میدهند.
این فرایند حرارت بالایی را به بستر اعمال می کند. مساله اخیر تا حدودی با به کار گیری اسپری سرد قابل حل است. در هر حال مساله گفته شده ، به کارگیری این فرایند را در زمینه رابط های الکتریکی با محدودیت مواجه ساخته است.
همان طور که قبلا اشاره شد، در حال حاضر به کار گیری مایع یونی ( مخلوط نمکی که در کمتراز دمای محیط ذوب می شود) به عنوان الکترولیت برای آبکاری آلومینیوم تحت مطالعه و بررسی است. این فناوری پیشرفت جدیدی است و اگرچه اطلاعات زیادی در این زمینه در دسترس است قابلیت پذیرش این فرآیند برای پوشش اتصال دهنده های الکتریکی در مقیاس انبوه همچنان تحت بررسی است.
جایگزین های مناسب پوشش های هگزاکروم
در حال حاضر قابل اعتماد ترین جایگزین برای CCC استاندارد TCP ها هستند که پس از پیوستن به صفحات آلومینیومی کارایی ویژه ای در زمینه اتصال دهنده های الکتریکی پیدا می کنند. اقدامات بیشتری برای اعتبار سنجی کامل TCP به منظور جایگزینی CCC ها لازم است.
NCP ها نیز در دسترس هستند اما کاربرد شان در این حوزه به میزان بسیار کمتری مورد مطالعه قرار گرفته است. NAVAIR در حال مطالعه بازدهی NCP و صفحات آلومینیومی پیشنهاد به کارگیری پوشش غیر کروماته در سیستم های پوششی را ارایه داد. ماموریت کنونی NDCEE روی ارزیابی NCP برای TARDEC هدف گذاری شده است.

ALLOYS DEPOSITED BY CHEMICAL VAPOR DEPOSITION
The Air Force Research Laboratory (AFRL) evaluated aluminum coatings applied through Atmospheric Pressure Chemical Vapor Deposition (APCVD).9Environmentally benign CVD processes using triethyl aluminum as a precursor for producing high-quality aluminum coatings was explored. While promising, this process involves special high cost, equipment. Considerable further devel opment from a process standpoint would likely be necessary to implement this process for high-volume applications such as electrical connector shells.
ELECTROPLATED ZINC-COBALT
Zinc-cobalt plating is typically used to finish relatively inexpensive parts that require a high level of abrasion and corrosion resistance. This coating is reported to demonstrate particularly high resistance to corrosion in sulfur dioxide environments. Several suppliers of commercial electrical connectors offer connector shells coated with zinc-cobalt as a replacement for cadmium to meet RoHS criteria.
Zinc-cobalt alloys are not commonly used in applications requiring heat treatment because these alloys have been reported to demonstrate reduced corrosion resistance when exposed to high temperatures.
In one study20, after salt spray corrosion testing in accordance with ASTM B11714, zinc-cobalt-plated sleeves showed considerably less corrosion resistance after one hour heat treatment at 250°F as compared to the as-plated condition.
While this process was initially considered as being a worthy cadmium replacement, the questionable characteristics under high-temperature environments excluded its consideration under further review.
ELECTROPLATED ZINC-NICKEL
Zinc-nickel electroplating processes are mature, commercially available systems that can deposit alloys of 5–15% nickel (balance zinc) from an aqueous solution. Zinc-nickel alloys can be deposited from both acid and alkaline processes. Boeing has found that the alkaline process is easier to maintain and provides a more consistent coating composition.5
From a performance standpoint, the NDCEE found that a proprietary acid zinc-nickel coating with CCC passed bend adhesion, paint adhesion, and hydrogen embrittlement tests, but displayed only marginal EIC performance19 (see Table 1).
The corrosion resistance was significantly less than the cadmium baselines, but increased coating thickness and selecting a suitable conversion coating may improve those results—although the implications of these changes to the form, fit, and function of the electrical connector would need to be identified. The proprietary alkaline zinc-nickel coating with a CCC performed similarly to the acid zinc-nickel in this study19 (see Table 1). Previous TARDEC work also found alkaline zinc-nickel coatings with a CCC to be promising for some electrical connector designs, particularly on MIL-C-83513 microminiature D-subminiature connectors, but less promising on other connector designs.
Based on these promising results, zinc-nickel has seen implementation as a cadmium replacement process in several areas. The NDCEE work19 provided information that assisted Rolls Royce Defense Aerospace in qualifying zinc nickel as an acceptable alternative to cadmium on the T56 engine system.
Boeing also found that zinc-nickel plating is an acceptable coating to replace cadmium on component parts made of low strength steel (less than 200 k si), stainless steel, aluminum, and copper alloys.1Other ongoing projects involving this process include the a fore mentioned partnership between Lockheed-Martin, Alcoa, and the U.S. Air Force, which is evaluating several coatings, including both acid and alkaline zinc-nickel, to replace cadmium for military and commercial fasteners.15
It is recognized that both acid and alkaline zinc-nickel processes may provide an acceptable alternative coating for cadmium in many applications. Acid zinc nickel processes have traditionally been used; however, some embrittlemen tissues have been related to this process.1 For this reason, Boeing restricts the use of acid zinc-nickel to steels with ultimate tensile strength of 220 ksi or less. While these issues may not be relevant for electrical connectors, a post-process bake has been found to both relieve hydrogen embrittlement and enhance corrosion properties.2 In any case, alkaline zinc-nickel appears to be the stronger candidate for this application, due to the reduction in required maintenance of the bath and the aforementioned current interest in the properties of this coating.
ION VAPOR DEPOSITED ALUMINUM AND ALLOYS
Ion vapor deposited (IVD) aluminum is a physical vapor deposition (PVD) process which a part is placed in a vacuum chamber and glow discharge cleaned. Pure aluminum is then melted in heated ceramic boats until it evaporates and condenses on the part to form a coating. Concurrently, ions from the discharge bombard the forming coating to enhance its density IVD aluminum is a mature process that has been used successfully to deposit a variety of coatings for many years, and has traditionally been one of the most promising technologies for cadmium replacement.
It is non-embrittling and galvanically compatible with aluminum substrates. In addition, it has excellent high temperature properties and can be conversion coated. Corrosion resistance has been reported to be comparable to, or better than, cadmium in some environments.2,21
Alloying the IVD aluminum coating is reported to provide even better corrosion protection; IVD aluminum-magnesium alloys with 10%magnesium have demonstrated significant pitting corrosion protection.17
Past NDCEE work found that aluminum-tungsten and aluminum-molybdenum also demonstrated improved passivation over pure aluminum.6
As mentioned previously, Boeing has qualified IVD aluminum to replace cadmium on component parts made of low strength steel (less than 200 ksi), stainless steel, aluminum, and copper alloys.
In a past TARDEC study, IVD aluminum demonstrated the best overall performance on aluminum connectors.
Specifically, on MIL-C-38999 circular connectors, IVD aluminum performed similar to or better than cadmium, with lower shell-to-shell resistance, but slightly less corrosion resistance.
It was noted that, on MIL-PRF-24308D-subminiature connectors, cadmium demonstrated the best overall performance, with IVD aluminum being the best performing alternative.
It was also noted that on MIL-C-83513 micro miniature D-subminiature connectors, IVD aluminum was reported to have a significant drawback for use on these connectors.
During the IVD process, aluminum coated the entire connector surface (including the phenolic material), causing the pins to be electrically continuous with each other and the connector shell, resulting in shorts and eventual connector failure.
As seen above, there are numerous drawbacks to using IVD aluminum for electrical connector shells. These include the aforementioned over coating issues, as well as high start-up and operations costs because the equipment that is used to apply this finish is expensive.
Also, while IVD aluminum is not completely limited to line-of-sight coverage, the conventional process cannot “throw” into deep recesses on some parts—particularly holes.1, 5
There are some coating performance concerns as well. IVD aluminum coatings display a columnar structure with a high degree of porosity. As a result, the coatings must usually be glass-bead peened to densify the coating and alleviate porosity and corrosion concerns.
The NDCEE found that IVD aluminum coatings, even with CCC, provide only marginal cyclic corrosion results19 (see Table 1), Under scoring the importance of a dense aluminum coating.
Also, like many pure aluminum coatings, IVD aluminum has also been reported to have poor wear resistance, and has demonstrated galling issues. The latter is a particular concern for electrical connectors; an aluminum-to-aluminum interface could result in excessive mating forces, or even unmateable connectors1 (the incorporation of dry film lubricants have been proposed to resolve this issue, but this would have an adverse effect on electrical connectivity).In summary, while IVD aluminum may be viable to replace cadmium in many applications, it is not anticipated to be a direct replacement for electrical connectors .In fact, an Air Force study has recognized that IVD aluminum will note sily replace more than about 50% of cadmium plating requirements.17
METAL-FILLED PAINTS AND CERAMICS
Organic paint systems that are loaded with sacrificial metals (generally aluminum and zinc metal powders) have demonstrated significant corrosion resistance in several applications. However, they are generally not considered for cadmium replacement due to poor galvanic corrosion performance and poor adhesion (compared to electroplating).5
Metal-filled ceramic coatings are being considered for some cadmium-replacement efforts. One supplier offers a coating that incorporates aluminum flakes in a ceramic matrix.
The coating can be applied via brush or spray. It is used primarily for larger components in aircraft such as landing gear (specifically the F-22), as well as for high-temperature applications. Drawbacks to this candidate include sole source (only one supplier provides the coating, and they only license to major users), high cost, limited available data, and the requirement to heat treat the coating before use.1,5 Also, coating conductivity has apparently not been determined. As such, this candidate is likely not feasible for electrical connectors.
SPUTTERED ALUMINUM AND ALLOYS
Sputtering, or magnetron sputtering, is another PVD process. In this process, a part is placed in a vacuum chamber, where it is glow discharge cleaned after the system is evacuated. The ionized gas (typically argon) is attracted to the biased aluminum target, and aluminum atoms are ejected from the target and condense on the substrate to form a coating. The “Plug and Coat” method of sputtering allows both inner diameters (IDs) and outer diameters (ODs) to be coated within the same chamber.
Recent work conducted by Boeing 1, 5 found that sputtering provides a better quality aluminum coating than IVD, with lower porosity. Through the “Plug and Coat” process, parts can be 100% PVD aluminum-coated (IVD Al on OD, sputter Al on ID).
In addition, the process is non-hazardous as compared to cadmium plating (no air emissions, water emissions, or solid waste).Sputtered aluminum alloys have also showed promise to replace cadmium. They include aluminum magnesium, aluminum-molybdenum, aluminumtungsten, aluminum-manganese, aluminum-zinc, and aluminum-magnesium-zinc.5, 6
While promising, magnetron sputtered aluminum is still under development for coating aircraft parts. Susceptibility to environmental embrittlement has yet to be determined, and more recent work has generated mixed results.22
Also, while technically acceptable, this process involves high startup and operational costs, and may not be cost-effective for smaller parts such as electrical connector shells.5, 22
OTHER DEPOSITION TECHNOLOGIES
Aluminum and its alloys can be readily deposited with thermal spray processes, such as flame spray, but these coatings are usually very thick—typically 76 to127 microns (0.003’’ to 0.005’’)—and exhibit high roughness and porosity in the as-deposited state.
The process also imparts a high degree of heat to the substrate. The latter issue can be partly alleviated by utilizing “cold spray” processes; however, the former issues restrict the use of this technology for electrical connectors.
As mentioned previously, the use of ionic liquids (salt mixtures that melt below room temperature) as an electrolyte to plate aluminum is currently under investigation. This technology is a relatively new development, and while some information is available5,10,the ability to adapt this process to coat electrical connector shells in mass quantities has yet to be determined.
VIABLE ALTERNATIVES TO HEX CHROME TOPCOATS
The most promising alternatives to standard CCCs at this time are TCPs. Specific applicability for electrical connectors, when used in conjunction with the Alumi Plate¨ process, has been promising.5,12,13 Further work is necessary to fully qualify TCPs as a replacement for CCCs.
NCPs are also becoming available, but these have been far less studied in this application. NAVAIR is currently continuing studies on the effectiveness of their NCPs, and AlumiPlate¨ offers a proprietary non-chromated topcoat over its coating system. An NDCEE Task is currently being conducted with the objective of evaluating NCPs for TARDEC.
